Step by Step Process of How Custom Apparel Order Gets Made

You have a logo. You have a vision. Maybe it is a crisp navy polo for your 200-person sales team. Maybe it is a limited-edition drop hoodie for your streetwear startup's launch week. Or maybe it is just 80 t-shirts for your college's annual fest and you need them before Friday.
Whatever it is — the moment you decide to order custom apparel in bulk, a very natural question follows:
"How does this actually work? I send them a logo... and then what?"
It is a fair question. The custom apparel manufacturing process is invisible to most buyers — and that invisibility creates anxiety, miscommunication, and sometimes, disappointing results. At Zooks, we believe an informed client is our best client. So here is a complete, honest, behind-the-scenes look at how a bulk custom apparel order goes from your idea to your doorstep.
STEP 01 The Brief — Where Every Great Order Begins
Every custom apparel order starts with a conversation, not a purchase order. Before any fabric is cut or ink is mixed, we need to understand what you are actually trying to achieve.
This is what a good brief covers:
→ Who is wearing it? Office staff, delivery executives, hotel housekeeping, college students, gym members — the end user shapes everything from fabric choice to fit.
→ What is it for? Daily uniform? One-time event? Premium merchandise? Each use case has a different ideal fabric weight, print method, and durability requirement.
→ How many pieces? Quantity determines pricing, production timeline, and which manufacturing process makes sense.
→ Do you have a design? A logo file, a rough sketch, or even a verbal idea — we work with all of it.
→ What is your deadline? Rush jobs are possible, but being upfront about timelines always leads to better results.
At Zooks, our team walks every client through a structured brief call — especially for first-time orders. We ask the questions you did not know you needed to answer. The brief is not paperwork; it is the foundation of your final product.
STEP 02 Design Approval — Getting It Right on Paper First
This is the step most buyers underestimate — and the one that causes the most last-minute panic.
Once we have your brief, our design team creates a digital mockup (also called a tech pack or design proof). This shows you exactly how your logo, text, and artwork will appear on the garment — with precise measurements, placement coordinates, colour codes, and print dimensions.
What you should check in your mockup:
→ Logo placement: is it centred, or slightly left-chest like a polo badge?
→ Size: does the logo feel proportional, or is it too large / too small for the garment?
→ Colours: are the Pantone or CMYK codes correct? Colours shift between screens and fabric — flag anything that looks off
→ Text: check every spelling, every comma, every phone number
→ Back print, sleeve print, collar tags — confirm everything that should be there is there
Never approve a mockup in a hurry. One typo on a 500-piece run is 500 misprinted t-shirts.
We do not move to production until you have signed off on the design. This approval is your safety net — and ours.
STEP 03 Fabric Sourcing — Where Quality Actually Comes From
While design is being finalised, our sourcing team is already on the move.
Fabric selection is where the quality of your final product is decided — long before a single stitch is made. We source fabrics based on the specifications confirmed in your brief: GSM (fabric weight), material type, weave, and finish.
The most common fabric decisions in a bulk order:
→ 100% Cotton vs Cotton-Polyester Blend: Pure cotton is softer and more breathable. Blends are more durable and resist shrinking better over repeated washes.
→ Combed vs Regular Cotton: Combed cotton removes shorter fibres, leaving a smoother, softer fabric — worth the marginal extra cost for retail or client-facing uniforms.
→ Dry Fit Polyester: Non-negotiable for sportswear, gym apparel, or any active use.
→ GSM: 180 GSM for everyday corporate, 200 GSM for premium retail, 160 GSM for events on a budget — each choice changes how the final garment feels.
Zooks works with trusted textile mills to ensure fabric quality is consistent across every batch. We do not switch suppliers mid-order to cut costs — a problem common in unorganised manufacturing. Your 500th piece will feel the same as your 1st.
STEP 04 Sampling — The Step That Saves You From Surprises
Before bulk production begins, we produce a physical sample — an actual garment made from the approved design and confirmed fabric.
This is where the digital mockup meets the real world. The sample lets you:
→ Feel the actual fabric weight and texture
→ See the print or embroidery quality in person
→ Check the sizing and fit on a real person (not just a flat lay)
→ Spot any issues before they are multiplied across your entire order
Most experienced buyers — corporate procurement teams, brand managers, startup founders — request a sample before signing off on bulk. First-time buyers sometimes skip this step to save time. In our experience, that is almost always a decision they regret.
A sample costs very little. A reprinted bulk order costs a lot — in both money and time.
Zooks offers physical sample production for all bulk orders. For clients who want to evaluate fabric and print options before even finalising a design, our Sample Kit at zooks.in/product-page/sample-kit lets you compare GSM options and print methods side by side.
STEP 05 Bulk Production — Where the Magic Happens
Sample approved? Design locked? Fabric in stock? Now we cut.
Bulk production is a multi-stage process that runs across several workstations simultaneously. Here is how the floor actually operates:
5a. Cutting
Fabric rolls are spread in precise layers on long cutting tables. Computer-aided cutting patterns are laid on top and each size — XS through 3XL — is cut to exact specifications. Even a 1cm inconsistency at this stage can create fit issues across the entire batch.
5b. Stitching
Cut panels move to stitching stations where skilled operators assemble the garments. Different stitch types are used depending on the garment — flatlock for sportswear, overlock for regular t-shirts, chain stitch for reinforced seams. Tension, stitch density, and seam alignment are monitored continuously.
5c. Printing or Embroidery
This is where your brand comes alive on fabric. The method depends on what was confirmed during briefing:
→ Screen Printing: Best for large quantities with fewer colours. Ink is pushed through a mesh stencil. Durable, vibrant, cost-effective at scale.
→ DTG (Direct to Garment): Inkjet printing directly onto fabric. Better for complex, multi-colour artwork. Great for smaller runs.
→ Sublimation: Heat-transfer process that bonds dye into polyester fibre. Results in all-over, fade-proof prints. Ideal for sportswear and jerseys.
→ Embroidery: Thread stitched directly into the garment via a programmed embroidery machine. Premium look, ideal for corporate uniforms, polo shirts, and caps.
Each method has its own quality checkpoints — ink cure temperatures for screen printing, thread tension for embroidery, colour profile calibration for DTG. Our production leads oversee each checkpoint before the garments move forward.
5d. Finishing
Printed and stitched garments go through finishing — loose threads are trimmed, garments are steamed or pressed, and any custom labels, hang tags, or neck tape branding is added. For uniform orders, size labels, care instruction tags, and company-branded woven labels are stitched in at this stage.
STEP 06 Quality Control — Because Every Piece Represents Your Brand
This step does not get enough credit in most buying conversations, but it is the difference between a manufacturer and a professional manufacturer.
Before packing, every garment in the batch goes through a quality inspection that checks:
→ Print/embroidery accuracy — alignment, colour match, sharpness
→ Stitching integrity — no skipped stitches, no fraying seams
→ Sizing — random pieces from each size run are measured against the approved spec sheet
→ Fabric defects — holes, uneven dye, lint, or blemishes
→ Finishing — all threads trimmed, labels correctly placed
At Zooks, our QC team flags defective pieces before packing — they never leave our facility. Any piece that does not meet the specification is either reworked or replaced. You only receive garments that have passed inspection.
STEP 07 Packing & Dispatch — The Final Mile
Approved garments are folded, sorted by size, and packed — either in poly bags per piece or in bulk cartons depending on client preference.
For corporate uniform orders, we offer size-wise segregation so distribution to different employees or branches is easy. For merchandise, we can pack individual kits. For retail brands, we pack to SKU specifications.
Once packed, the order is dispatched through reliable logistics partners. Zooks ships pan-India, and we provide tracking details so you always know where your order is.
The moment your shipment lands, the cycle is complete — from the idea in your head to a tangible product your team, customers, or audience will wear.
How Long Does a Bulk Custom Apparel Order Take?
One of the most common questions we get — and the honest answer is: it depends. Here is a realistic timeline for standard orders at Zooks:
1. Brief & Design Approval: 1–3 days (faster if you have your design ready)
2. Sampling: 3–5 days (can be expedited for urgent orders)
3. Bulk Production: 7–15 days depending on quantity and complexity
4. QC & Packing: 1–2 days
5. Dispatch & Delivery: 1–4 days depending on your location
Total standard timeline: 12–25 days from confirmed brief to delivery.
Rush orders are possible. If you have a hard deadline — a product launch, a company event, a sports tournament — tell us upfront. We will let you know what is achievable and what it takes to get there.
5 Mistakes to Avoid When Placing a Bulk Apparel Order
We have seen every ordering mistake in the book. Here are the five most common — and how to avoid them:
→ Sending a low-resolution logo. A 72dpi JPEG will not print well. Always provide a vector file (AI, EPS, or high-res PDF). If you only have a low-res file, ask your designer for the original or let us redraw it.
→ Skipping the sample. This never ends well. Always, always approve a physical sample before bulk production.
→ Waiting too long to place the order. Custom apparel takes time. If you need 500 uniforms for a company event in three weeks, contact us today — not next week.
→ Not specifying sizes. 'Medium for everyone' is not a size chart. Collect measurements from your team and provide a proper size breakup.
→ Choosing the lowest price without asking why. Suspiciously cheap bulk t-shirts usually mean compromised GSM, inconsistent sizing, or rushed QC. Ask your manufacturer exactly what fabric they are using and at what GSM.
